Shoutout to ACW Motorsport Plastics for supplying us with some nice polycarbonate front windows for our track based Corsa test mule .

These are the non thermoformed type with the GT window slider in the drivers side only . They fit remarkably well and you have to look really close at the passenger side to tell it’s not actually glass - well packed and delivered in really good time . £150 for the pair of them with the GT slider kit is an absolute steal . The standard windows weigh about 4kg each and these come in any just over 2kg each

These take a couple of hours each side to fit , removing the door dressings , OE glass, speakers and window mechanism sheds nearly 10kg out of each door - a weight saving not to be sniffed at !

Coupled with loosing the OE seats (100kg for the pair !!!!) some airbags and the rest of the sound system has put this corsa on a diet loosing about 130kg this weekend

Should feel a little bit more nimble on the next outing 👊

Next strip down project 🙄.

This goes to show how one cheap component can take out the whole build . In this engines case it’s the rods , aside from one being blue the other 3 are oval and have no clearance horizontally on the crank . Number one big end has failed , the closest to the oil pump which kind of says it wasn’t an oil pressure issue , it’s usually 4 that will go in that case !

The knock on effect of this is that the metal from this damaged rod bearing has been pumped round the engine and wiped everything out along the way . The oil filter bypass valve has been jammed open and then this engine has just pumped unfiltered oil until it’s tappy death .

You don’t have to look that hard at these pictures to start spotting all the little issues that contribute to things not lasting well , snapped off bolts , dowels that don’t dowel , most of the silicone was in the oil pickup pipe ………..

It’s ok if you bury it under half an inch of silver paint though 🤫

It’s all a shame really as with a little bit of care and attention , this lot could have been assembled and lasted . The rods would have gone in the bin though 🤙

So we get to work and build an engine that will last ✌️

Still fighting the hot ambient air temps but battling through and still making some good power 👌.

Hot days show the top end of what your car is going to push out in temperature related data . At the end of the day mapping the car on a hot day will always be safer in the long run but it does usually end off in some lower overall horsepower numbers .

Charge temps on this one cracking up to nearly the 60 degree region , enough for the ecu to be hitting the point where we set it up to pull some timing and splash some extra fuel in .

Just clipping the 400hp barrier for now , some intercooler modifications to come and more power after that .

Long time coming for this one !

When we started building this thing quite a while back , nothing was available to make this happen . Our customer has sat patiently (very) while we worked through developing parts to make this happen

From billet manifolds to a properly controlled oil cooling system . Custom cooler and a twin scroll t4 manifold to hold the GTX3582 turbo .

Currently pulling 530 hp at 1.6 bar of boost at 8k rpm . 360lbs of torque peak which is enough to snap a standard crank clean in half . Enough power to get the full system shook down before the standalone ecu gets installed at a later date . With the corsa engine wanting to rev so high we just end off out of resolution on the stock ecu to get a good tune on there . Up to this point though we have this thing running sweet . 30 degrees in the cell again and she made over 30 pulls yesterday over the 500 hp region .

Starting this pull at 3500 rpm , strapped down hard for the final power readout , nice big long pull through 5th gear to 180mph on the dyno.

We still have some catching up to do in the engine build room but we are getting there !!!

Deep locator shims
CNC exhaust port
CNC chamber balance
CNC cam box clear out
CNC valve job and in position guide ream
Custom RND super 63 valve guides

The exhaust ports have been hand finished after the CNC port work , the inlet port side has been fully reworked to match into the swindon roller barrel throttles

Skimmed flat on the CNC mill to finish it all off .

With our new valve job process aiming the valve guide bores directly at the cam centerline makes sure we are getting all the available lift from the cam . It also means that our shims are now within 50 microns of each other across the whole head - this small difference is purely down to differences in valve length and cam diameter - that will do nicely 🤙

Next challenge for the week coming straight up GTX Corsa D Z16 looking for some nice usable power without bending the crank !

Anyone who knows the Z16 engine , also knows that it can only take a certain amount of torque before the crank develops itself into a bendy one . Keeping the torque down to a certain level is key , having the boost under control properly is a big part of this - one decent flare up in boost through the mid range and this engine will be done.

So we do what we do , start low boost and just make lots and lots of small changes till we are happy . Absolute maximum power was not the goal here , a nice usable power band with good drivability on an engine built by one of our previous customers .

The z16 engine takes a big turbo nicely , truth be told the cylinder head on the z16 is actually very good at flowing the air higher up in the RPMS - the inlet ports are substantially bigger than a z20 engine and this helps a lot !

Finally calibrated and pulling nearly 370 HP we were happy that this car would now feel a bit faster than the 200hp our customer was used to 😁

This week has been a run of spicy blue ones all now running nicely and some happy customers enjoying what they built 😎

We love a challenge here , every day is different , you never really know what is going to get thrown at you tuning wise till its strapped down on the dyno and we have some data .

This customer came to us after having a new forged engine built , his engine builder said straight away there is something not right with that tune , it needs mapping ASAP - He was right !

We strapped it down and got a baseline of where it was at - a claimed 340 HP rolled 335 on ours but it was impressive for all the wrong reasons .

the map it arrived on was so lean , running this hard on the road would have ended it in short order - the fuelling never went any richer than 13;1 AFR , quite wild considering the turbo was also at 35 PSI of boost !!!!!!

At the top the power died off , not down to the usual throttle close that a lot of tuners get , the turbo had been pushed that hard that it got to a certain point and just stalled , and boost just dropped in an instant .

We were never going to match 35 PSI of boost on a hybrid ko4 with VXR injectors but we were going to do our best to get this thing running as much power as we could find safely . Taking the injectors to the maximum we know they will run at was clearly going to be our limit here !

Settling for a nice flat 11-8 AFR in boost , 20 PSI peak boost , over 15 psi down in boost pressure from where it was .................... 4 hours later we had a power curve that looked much more sane to us !

Now this thing is safe to run flat out on the new engine to get that settled in nicely before the big turbo arrives , next time we see this car we should be seeing an extra 200 HP on top 😎

From shearing a crank key to be now running a full fresh V2 engine install 👊.

Dyno break in . When built right you need to put some load on the engine to get it to scrub in properly . Half a bar of boost and wide open throttle , being able to change the tune to suit running an engine in is a big part of how the end result lands . We also constantly gather data for the final tune too 👌

Rinse and repeat this till the blow by gas comes down properly , all done in a controlled environment , get onto the constant load and we will have this thing back at full power ✌️

I mean what do you even say about the state of this really .

It’s actually in worse condition than we usually see but at least this one has not had a grinder through the casing to get the bearings out 🙄.

So we do what we do , start again , do it right and give this customer some trouble free use in his toy .

When a gearbox has more silicone hanging out of it than a insta hoe , just walk away 🤣 . Little bit in the right place is orite tho , we are on about the gearbox 👀👀🤙.

Back from the bank holiday weekend and flat out straight away 🫡.
