Today i welded the narrowed beam but it was all for nothing. I dutifully cut out the 150mm that the customer required. But somehow failed to take into account the width of the adjusters. I really can kick myself. Since it is still too wide i suppose I can narrow it again. I must just allow my wounded pride to to recover a bit. I also got into making Porsche pedal pads fit beetle pedal assemblies. Since I was welding on the pedals I also took the time to weld up the worn hooks in the clutch cable pivot. Using a mig welder for this is actually a good idea as the mig weld is harder than the parent metal thus giving a degree of wear resistance. I have also spent some time on the tank end cap pattern. It is now ready for welding and grinding. I am also putting parts together for the chassis assembly. Lots of parts being cleaned.

Still installing adjusters in beams. I still need to narrow the last one. Since the last one I made a little cutting template to ease marking. A simple half moon cut to the width of the adjusterand some masking tape. This makes marking a difficult area very easy. Since the narrowed beam will be for show and as the shock toweres will hit the body it was decided to remove them altogether. I salvaged two lower pieces from a damaged beam and welded them in place of the removed towers. This gives a nice finished edge.

This is a genuine VW SA beetle accesory. Back when there were more gravel roads than tar roads the rear mudguards suffered from rocks thrown up these were made from fiberglass and bolted to the inside much like modern fender liners. Cool piece of South African history

Today marks a Special day for me. I have now been my own Boss for four years. I spent almost 40 years as a gold miner. I retired as the Mine Overseer in charge of the deepest single lift shaft in the world. Giving a lift of 3106m in one conveyance. When I retired from this I made a shift into working with my hands and this has been extremely satisfying but also intimidating as I had to learn many new things. I also went to fetch my 924 Porsche after having it repainted. I stripped the car and sent it for painting. Now it needs some re assembly.

I have been playing around with a project where I am going to be using cut down type 4 kombi fans. Adapting them to a beetle alternator and then building a custom stand. I welded up a rather crude stand from whatever I had lying around as a sort of proof of concept. A good buddy came to visit and 3d scanned the parts. He will then draw up the part in a program which will allow us to 3d print a part for mock up purposes. Hopefully I can then have them cast from aluminium.

Today was welding in suspension adjusters. I start by completely dissasembly of the suspension. This is a very messy job and i try to get as much grease off as possible. I usually start by cutting off the bump stops while the torsion arms are out. Next I sand the paint of around the center mounts. I like to add two punch marks to mark the position of the mount around 70mm apart. This is a reference mark as to where standard ride height is. Next up is marking where the beam is to be cut since most adjusters is between 50mm or 51mm wide it is best to check on the width before cutting. I normally cut only one beam at a time. I grind a good angle into the beam so there is space to do a good weld. I assemble the torsion arms with the adjuster in place. It is obviously not welded in yet but the torsion leaves assists in positioning them. I then clamped a piece of angle iron across the opening. Since the adjusters are slightly smaller on the outside i spaced the aduster with some cardboard. Once clamped I tack welded the adjuster so than when adjusted fully up it is at the standard VW position. After tacking it in place I remove the clamps. Then I clamp a solid piece of steel to the tube and start welding. Removing the clamped steel i finish weld. I dont grind these welds fully only where it meets the chassis.

I am doing a timing belt and waterpump service on a 1983 porsche 944 2.5 liter. This engine is unique in that it has 2 timingbelts one for the camshaft and one for the twin balance shafts used on this engine. I had to replace some oil seals on the crankshaft and the balance shafts. In order to replace the seals I had to remove the woodruff keys on the shafts. The balance shafts has conventional halfmoon keys and was easily removed. The crankshaft however has this oval shaped key that sits in a machined flat recess. It resisted my attempts to grip it vith pliers or vice grips. A quick search on the net told me some horror stories with one owner saying he used a dremel to grind it out. It also revealed that this type of key was only used for a few months before being superseded by a more conventional type of key. Thinking about the problem I had to devise a way of gripping the key in order to extract it. I drilled a 2.5mm hole into the key and then tapped it to 3mm. As the tap was screwed into the key, the end of the tap pushed against the crankshaft and pushed the key out. After replacing the seals and cleaning of the key it pushed into the crankshaft with ease. Another broken bit was the circlip that holds the thermostat in place. Luckily my local bearing supplier carries the 50mmx2mm inside circlip. R5 made this the cheapest Porsche part ever.

I need to build 3 front suspensions hub to hub. One needs to be narrowed by 150mm. Today was stripping down. I also managed to get the patterns painted. Now for some curing and a final sanding and polishing. Then we will start making the moulds from these.
