That’ll do for this afternoons stint.
New oil pump wet belt is on which obviously means having to remove the front main seal so would be silly not replacing the lip seal whilst it’s off.
Re used the old crank bolt with some clearing slots to help get the loctite out the threads as don’t have a M16x1 tap.
Crank bolt torqued up to 180Nm + 135 degree stretch.
Belts back on with new bearings and water pump.
Sumps cleaned and back on, happy to report I didn’t find any treasure in the sump!!
Tomorrow will be filled with oil and vac fill the coolant system.

Part 1 of the T5.1 getting a new timing belt kit, water pump and oil drive belt.
Engines really nice inside, no caked on burnt old oil marks in the sump and oil pumps intake strainer is nice and clean so credit to the previous owners regular servicing.
Sadly the quality of the work from previous garages is somewhat lacking…
Previous timing belt jobs have either lost bolts or simply not bothered fitting. Drivers side engine mount was missing a bolt and the crank timing belt pulley bolt wasn’t very tight making me believe it’s had a new front main lip seal and they never bothered to replace the TTY bolt!
The oil pumps wet belt appears to be in good condition but with its age it’ll be replaced. Certainly looks to be in far far better condition than that EcoBoom engine we had in last.
Will get them bolts ordered up and refitted.

Factory fitted one showing wear with high biting point and death rattle from the DMF.
Sub frame re installed with centring bolts but will still send it in for a front geo session.
Very clean underneath so was actually quite enjoyable taking apart.
Up next with be full timing belt kit and oil pump wet belt.

Well I never thought a timing belt job would take almost 2 days but Ford have managed to knock it out the park again…
It’s well documented that the Ecoboost 1.0 engine “wet” timing belts when they start to fail cause massive contaminants in the oil to block the oil pumps intake strainer resulting in loosing oil supply which lowers oil pressure and we all know what happens to an engine without oil pressure….

Designs like this really cause the customer to bare the cost of repairs as jobs like this are exactly what eats up labour times and materials cost. Like the downpipes heat shield bolts having more in common with rusty nails rather than hex head bolts which blocks access to securing fasteners so ultimately the heat shield bolts needs to be air chiselled off before the downpipe can be removed then 2 bolts out of 3 sheared that secure the AC pump to the sump but happily I was able to rescue the sump saving the customer a new sump and further delays.

This and because the engine is so short in height the Ac pump is partially bolted onto the sump. Now because there isn’t a belly pan cover so it constantly exposed to road grime , winter salt and steel bolts screwed into an aluminium sump is a recipe for disaster.

Due to the age of the car a new rocker cover was fitted, water pump, turbos oil feed filter cleaned, new engine oil and filter, timing belt and oil drive belt, aux belt, pulleys and cleaned the pumps intake strainer.
Now with the customer educated on the correct engine oil to use and with more frequent oil changes this little sewing machine engine saved from certain destruction.

It’s worth mentioning this car only had 61k on a 17 plate and a full service history.

Very busy day. Balance shaft delete on this 8P S3 and AC pump replacement.
Counter weight shafts had just started to show signs of wear as there was very very small amount of glitter in the oil.
Now that the transfer gear has been cut off the oil pump assembly gets a thorough clean and inspection.
No real trash found in the old oil pump intake strainer.
Re-assembled “wet” with fresh oil as we don’t want any metal to metal contact whilst the oil pump re-primes itself.
All new stretch bolts. Managed to remove the chain guard without damaging it as the plastic clips are very fragile from old age and heat cycled oil environment they usually disintegrate when you try to unclip them so was very pleased with that 😀
AC pump required manipulation of the engine so it’s easier removing the “dogbone” gearbox mount.
Lastly the spark plugs are removed to allow an unloaded engine environment whilst re-priming the oil pump.

1.8t20v head we rebuilt for our customer.
A few weeks go by and customer informs us it started and was idling then cut out.
When they found a piece of valve in the cylinder obviously they got back in contact with me to ask for an explanation.
I think I was more in shock than my customer, in over a decade of building engines I’ve never been told “it’s dropped a valve”😳😳
I’m very meticulous about building heads, carefully and lightly tapping the spring retainers to release the tension in the collects before compressing the springs and again once the collects are re installed again as this settles the two half’s of the collects when under spring pressure
Once the customer had removed the head for more information the penny dropped….
The collects machined radius on the valve stem have failed!
This is the reason why the exhaust valve dropped.
Once the customer got the head back to me careful disassembly process began and luckily managed to find the smoking gun…
Needless to say there’s no guarantees in motorsport but will have to quarantine all the valves now as this presents a serious question about the remaining valves health. Obviously I don’t have x ray vision but this is a classic example of metal fatigue and almost impossible to find unless doing non destructive testing. You can see the discolouration in the casting of the valve and stress built has caused crack propagation.
But it’s not all doom and gloom, happened at idle not at redline on a RR which would have almost certainly destroyed the whole engine. Valve seat looks intact and but will need to go back to A.L Developments for rework and their opinion.
As I’ve been saying before these 1.8t20v are getting on a bit and with this head being an Ex very well know VWAG tuner who knows what egt’s have pasted this valve? What rpm has it seen? How long had it being tuning with excessively worn guides?
